Why a cheap part requires expensive labor

The physical head gasket itself is actually a relatively inexpensive component, usually costing between $50 and $150. The extreme total cost of the repair comes down to where the gasket lives inside your engine. It sits sandwiched directly between the engine block and the cylinder head, acting as a high-pressure seal that keeps engine compression, liquid coolant, and engine oil from mixing together.

To get to this single piece of multi-layered steel, a mechanic must completely disassemble the top half of your engine. This involves removing the intake and exhaust manifolds, disconnecting the fuel lines, unbolting the alternator, and removing the timing belt or timing chain. The entire process requires anywhere from 10 to 25 hours of highly skilled labor depending on the layout of your vehicle.

Furthermore, a shop cannot simply slap a new gasket onto the engine and bolt it back together. When a head gasket blows, the extreme heat usually warps the aluminum surface of the cylinder head. The shop must send your cylinder head out to a specialized automotive machine shop to have the surface shaved flat again. This machining process, along with clean replacement fluids and new single-use cylinder head bolts, adds several hundred dollars to your final bill.

  • Subaru Boxer engines ($2,800 to $4,500): Flat engines feature cylinder heads that stick out horizontally on the left and right sides. Because space is so tight in the engine bay, mechanics often have to pull the entire engine completely out of the car just to access the head gaskets.

When aluminum cylinder heads get too hot, they do not just warp; they can develop microscopic cracks between the valves or inside the cooling passages. A machine shop will perform a pressure test and a magnaflux test to check for these hidden fractures. If they find a crack, the cylinder head cannot be reused.

If your head is cracked, the repair shop will call you with a massive surprise cost. You will have to pay an extra $600 to $1,500 for a brand-new or refurbished cylinder head casting on top of the original quote.
